High Voltage Busbar Layout

High Voltage Busbar Layout

Page Content

A high-voltage busbar layout requires careful consideration of material, cross-section, thermal management, and electrical symmetry to ensure safe, efficient, and reliable power distribution.

Material Selection

High-voltage busbars are typically made from copper or aluminum. Copper offers superior conductivity but is heavier and more expensive, while aluminum is lighter and cost-effective but requires a larger cross-sectional area (~62% more) to achieve equivalent conductivity . High-purity aluminum (≥99.9%) provides the best conductivity, but commercially pure 1xxx series aluminum is commonly used for a balance of cost, availability, and performance . Surface corrosion, especially on copper, can increase resistance at joints, so protective coatings or stabilants are recommended .

Layout and Geometry

Busbar layout should minimize resistance and stray inductance while supporting high-current paths. Rectangular or flat busbars are preferred over round or square cross-sections because they provide greater surface area for cooling and reduce skin effect issues at high frequencies . Symmetry in multi-branch systems is critical to ensure even current distribution and avoid hotspots at terminations or studs . Laminated or PCB-based busbars are increasingly used in high-frequency applications, such as SiC converters, to reduce loop inductance and improve high-frequency current handling .

Thermal Management

Busbars must handle both continuous and surge currents. Current density guidelines for copper in enclosed environments are typically 1.5–2.5 A/mm² for continuous duty . Thermal modeling can help predict hotspots and optimize cross-sectional area. Flat busbars dissipate heat more effectively than round conductors, and multi-layer molded busbars can integrate insulation and cooling features for compact, high-power applications .

High-Power and Multi-Layer Designs

For electric vehicles and high-power inverters, multi-layer molded busbars allow integration of sensors, capacitors, and resistors, improving power density and assembly efficiency . Laminated busbars reduce stray inductance and simplify assembly in high-voltage DC-link applications . PCB busbars are advantageous for high-frequency switching devices, offering reduced loop inductance, simplified assembly, and cost-effectiveness .

Practical Considerations

  • Ensure adequate spacing and insulation between busbar elements to prevent arcing.
  • Plan for serviceability and scalability, allowing future expansion or maintenance .
  • Consider coatings and insulating films (e.g., PET, Mylar, PPS) to enhance chemical resistance and thermal performance .
  • Optimize cross-sectional area based on peak current, continuous current, and thermal limits to prevent overheating . A well-designed high-voltage busbar layout balances electrical performance, thermal management, mechanical stability, and manufacturability, ensuring safe and efficient operation in high-power systems.
