A fiber optic dual-core (duplex) patch cord is made by carefully preparing two fibers, terminating them with connectors, and testing for signal integrity.

Materials and Tools Needed

  • Dual-core optical fiber cable (single-mode or multi-mode depending on application)
  • Connectors (LC, SC, ST, or MPO/MTP for duplex)
  • Kevlar yarn or aramid strength members
  • Epoxy or pre-polished connector kits
  • Cable jacket and protective tubing
  • Tools: fiber stripper, cleaver, polishing kit, microscope, cleaning wipes, tape measure, cable ties, and scissors .

Step 1: Cable Preparation

  1. Measure and cut the fiber cable to the required length, adding extra for connector termination (typically 5–10 cm per end), .
  2. Carefully strip the outer jacket and Kevlar strength members without damaging the fiber cores.
  3. Clean the exposed fibers with alcohol wipes to remove any debris or coating residue .

Step 2: Connector Termination

  1. Insert each fiber into the connector ferrule according to the connector type. For duplex cords, ensure the fibers are correctly aligned in the A/B orientation to maintain polarity .
  2. Apply epoxy if using epoxy-type connectors, ensuring no air bubbles are introduced, or use pre-polished connectors for simpler assembly .
  3. Cure the epoxy if required, following manufacturer instructions.

Step 3: Polishing

  1. Polish the connector endfaces using a polishing film or kit to achieve a smooth, flat (UPC) or angled (APC) finish depending on your application .
  2. Inspect the polished endfaces under a microscope to ensure no scratches, chips, or contamination are present .

Step 4: Assembly and Protection

  1. Slide protective boots over the connectors.
  2. Bundle the two fibers together using a clip or duplex clip to maintain alignment and prevent tangling.
  3. Add strain relief using Kevlar yarn or tubing to protect the fibers from bending or pulling .

Step 5: Testing

  1. Use an optical power meter and light source or an OTDR (Optical Time-Domain Reflectometer) to test insertion loss and return loss.
  2. Verify that both fibers meet the required specifications for signal transmission.
  3. Label the patch cord with length, fiber type, and connector type for easy identification . By following these steps, you can produce a high-quality dual-core fiber optic patch cord suitable for data transmission, telecommunications, or network applications. Proper handling, polishing, and testing are critical to ensure low signal loss and long-term reliability.
